Seems like you have already gone round with this build and it will take some time to learn to weld aluminum for the results your looking for. The rads are even harder to weld do to the thiness of the material.

I am preheating my welds on the downtube to the billet y i use, the material is thicker with both pieces. aluminum can look like it is welded and not have proper penetration, if in doubt pre-heat.

that thing is sweet, love the way the gen 5's look. they are better looking than the new gen 6.

the 07 is a gen 4 frame, the cr500 motor will fit in there with ease. depending on where you clock the motor you may need to heat and push the fuel tank in a little, mainly to keep the tank spigot from hitting the spark plug.

Are you replacing the frame rails or using a cp500 kit ?

Would a CRF-X air box fit into a CRF-R subframe? In other words, are the subframes for a CRF-X and a CRF-R different so you couldn't put an X air box in a R subframe?

The 2004-05 crf-r and 2004-09 crf-x model subframes are the same frame with different mounts for the plastics,airbox and radiator ...

I'm positive that is a gen 5 y, I'm re-using 1 now on a customer build. It's a pita on a 500 because the motor is taller than the cr250 so more of the y has to be cut away as well as the downtube for the 500 motor, looks like a billet y is in order for the 500 powerplant.

the crf450 frame is to long in the engine bay front to back, you will probably have an issue with the exhaust header reaching the motor with out hitting the frame. I have my gen 4 crf250/cr250 mocked up, that clutch side frame rail was a hassel, i made it work and my motor is clocked farther foward than SH cr250. the rest of the conversion is just like doing a 500 afc.

did you have any motor fitment issues with the clutch case hitting the frame for proper engine clocking ? i know this is an issue with the gen 4 frame, i'm wanting to build one and have the frame and motor already. thinking i might be better off getting a gen 5 frame to work with.
