Seems like you have already gone round with this build and it will take some time to learn to weld aluminum for the results your looking for. The rads are even harder to weld do to the thiness of the material.

I am preheating my welds on the downtube to the billet y i use, the material is thicker with both pieces. aluminum can look like it is welded and not have proper penetration, if in doubt pre-heat.

the 07 is a gen 4 frame, the cr500 motor will fit in there with ease. depending on where you clock the motor you may need to heat and push the fuel tank in a little, mainly to keep the tank spigot from hitting the spark plug.

Would a CRF-X air box fit into a CRF-R subframe? In other words, are the subframes for a CRF-X and a CRF-R different so you couldn't put an X air box in a R subframe?
