Well here it is. It doesn't look like much but I figured out how to get the Y hogged out in about an hour-- I used my 17.99 harbor freight angle grinder to grind out the fillet. Then I banged on the lip where the point was and it bent inwards pretty easy. Once it was bent pretty good I cut a notch with a jigsaw (wood blade worked fine) and then peeled it out with a hammer and screwdriver, working my way around. I didn't lose any metal from the casting, there is still some fillet I need to grind off.
I am going to go with solid bar stock, it will be fitted in the top and bottom. The top I am going to cut piece out of the sides of the Y so I can fit everything together tight before it goes to the welder. I will get picture for you if you can't figure what the h*ll I am talking about.
I am going to buy the 29.99 1 inch belt sander from HF to do all the fitting.

My pos 06 450 is jacked up again! left me stranded in the middle of the dez.... :(If i could get a headstay by tuesday, my grinder will be at full song!I will never buy another 450 they are just not durable enough for the stuff we ride... you know ive got a bike in the works right now, but i need to find a head stay for my gen 4 450 so i can make it to the race in two weeks in farmington nm.I think i could mount one of my cr 500 motors in that frame with a local welder. The headstay is the key to getting it started!Let me know if you could point me in the right direction. It sucks not being able to ride.

I finally fired up that 06 450r conversion tonight, then proceeded to spin it around the parking lot for the first time.The first crack of the throttle and almost looped it out ...cleaning out my shorts now! Going to have to learn how to ride all over again.looking foward to it.
is that the square 1'' tubing you used for the extensions? cause i have some of that 1'' tubing but i didn't think it would work because of the rectangular frame...let me know cause i'm curious how you did that...i can't tell if it is 1'' or not...
Sorry for the confusion, there are two bikes in the pics, a 06 crf450 and an 04 crf450. The 06 uses 1 inch square and the 04 is some 3/4x1 1/4 rectangle, it was the closest thing they had at metal supermarket.
ya man i have an 06 and i figured they would all be 1'' square...stupid 02 450 frame is like 3/4 inch thin...and like 1 1/8'' wide...i honestly never even noticed...pretty stupid i guess...but if i ever need to do a 500 with an 06 450 at least i can save that 5$ on tubing...

^^^stiffer solid area? do you mean it doesn't matter if the tube isn't the same exact size as the cradle? what do you think i could use for that instead? i gotta find something here quick i'm losing my fukkkkkkkkkkin mind over it...
Well i finally got 'er done
Did the first ride today, the suspension was a mess but the motor ran great.
The motor is a bone stock 85, I even mounted the tuna can on the place where the steering stem goes through like a ktm.
Some thoughts:
once I figured it out, starts on one kick
clutch has a reputation for hard to pull, but with a magura no problem
tranny was good too, shifts great
no reason not to use the old motors!
Motor has a nice two-stroke feel to it
