Keep your eye on craigslist for a used TIG welder with High Frequency for aluminum. The non-square wave machines can be found for very little money. You'll be much happier with a quality used TIG than a new Home Depot MIG. I have both.

I ended up purchasing a large bottle of 75% Argon/25% Helium for the TIG. This gas mix works much better on aluminum than straight argon. I even tried some DCEN with the gas and it worked. Very cool stuff.

Ideally, you want to cut and machine on a harder (say T4 or T6 for the alloy 6061) temper of aluminum so that it doesn't "gum up" your cutting/machining tools. Bending should be performed after an annealing heat treatment (softening). Heat treatment back to T6 should be performed after welding on a ...
