Do you think this outlet will clear? it's about the same height as the stock one. I'm going to use one 16mm ID outlet. It will almost have as much area as the two stock 11.5mm ID outlets.

why not, looks like it should
i'd check if it'll go under that halo in the frame tho, could need to be tipped down a bit more.

I plumbed my coolant flow to mimick a stock CR500.....I used two smaller fittings than the single one your planning to use...... just touches the bottom of the tank. The stock 500 hoses snake around the Halo quite nicely too.
My bike has never come close to getting hot.... you might consider this routing.

I was thinking of doing it that way, but I wasn't sure. It's more work than the single outlet. Did you reduce the size of the top crossover hose? You would have a lot more flow through the right rad than the left one with the large top hose. If it doesn't over heat, that's all that matters.
I'm not going to weld anything until I have it together. I don't want the rad hose to hit the petcock. I should be good with the tank if I rotate my motor far enough forward. I bought one of those aftermarket eBay tanks, so there should be a little more clearance than stock. I'm trying to get away from modifying the tank.
