got the 89 engine in the 92' frame and took it out this weekend to carnegie temp around 85 deg.i did make some changes but let me tell you whats going on first the 89 never had this problem before i'd be hitten some little billy goat trail in 2nd gear bogged out torguing the engine up it, would lay the bike down,it would kill and steam and water would start pouring out the over flow tube,it did it a couple of times, the 89' i could do that all day long no problem. So i used my engine, cdi, coil, pipe, silencer. Used the 92' radiators, rad cap, hoses, carb. now i dont think its the carb because i had a PWK air striker on the 89' with 47pilot,165main,1368needle middle clip the PJ has 55pilot,168main,1368needle 2nd from top clip. i've allready changed the rad cap back and moved the clip to 4th from the top the rads look OK from the rad cap hole no corrosion the 92 rad cap looked good, i have not tried it yet with the changes the next step if it still does it is to put the 89 rads on and see what happens???????? what do you guys thing anyone hit this problem??

How far passed the top of the inside core the coolant is? These beasts need room for expansion. I fill mine a 1/4" passed the top. But then I run the 1.6 cap too.

Hmmm... May wana have a look at the gear the impeller is on. My 250 is Nylon and it had all these stress cracks coming away from the shaft.
