Air powered "body" saw. Fine little blades and lubricant to keep the aluminum from sticking

portaband also works well if you used cutoff wheels you need to file all the cuts before welding

hacksaw will work good for the tubes. if your cutting the weld you can use one of these.
http://www.dremel.com/en-us/Accessories ... px?pid=115 ace should have one for a couple bucks. need dust mask so not to breath the chips

. this is least expensive method

this is what we use tungsten cutting wheels for the 5" grinders quickest and cleanest way to cut aluminium

I used a jigsaw to cut a slot in the tubing and used a chisel to get the stuff out of the pocket

Alcohol works great for a lube during cutting and doesn't leave residue that will affect welding.

What kind of alcohol?
Crown Royal?
Jack Daniels?
Smirnoff?
Is it for the saw blade or the saw operator? Lol

Denatured or iso it doesn't matter as it evaporates in seconds. In the aerospace field it's used almost 100% of the time when sawing aluminum and even some skimming operations.

I used a 36v DeWalt sawzall. Did everything with that tool. Cut Y, cradle, tabs etc.. Thin metal blades dont eat up too much material either.
