Are you replacing the stock unit or just don't have one for it?
The stock unit on all of my 500's and my '01 250 barely clear the chain with the gearing I have on them which is stock.
I'm talking about the roller part of the chain.
I'm not sure what you're doing.

With that much corrosion, I'd bet there is some in your rads too.
I used some vinegar to flush my rads, heard that was the thing to use.

Take it out for a ride and clean it out.
The crank could be swimming in oil, I've seen that a lot.
On a non race bike, there's usually oil in the crank.
Not a bad thing in my opinion.
Of course it could be a crank seal gone bad but riding it will at least give you a better idea.
