I did not figure out anything, just followed what others had done; only it took a while to have it come to vision in my mind.

Yes fits perfect, both the 250 and 500 PJ's have the same inlet size only the bore is different. Nothing is going to line up with the 450 boot pattern, so only thing left to do was make a new face for the box.

I did have to put a little heat on the top of the boot where it hit the frame, basicly poked the corner in and its holding that shape I ground the frame a little on mine to gain some clearance with a similar issue.... Got down and dirty with the airbox this morning. Went with a thin aluminum plate for the airbox. Stock 450 airbox, filter ring and filter. 1998 CR250 boot and outer metal boot ring. Tried the 98-99 CR250 boot as stated by some, length was great, fit on the carb; but the back end ...

They make a size that is the exact same size as the carb,you cut the snout of of the 450 boot and epoxy,permatex a new boot nozzle in that lines up perfect. You go to the next ...

Here is how I did my rads, my bike was missing them so I got mine from eBay. The left is a CRF450 rad and the right is a 01 CR250 rad. Only mod needed to the rads themselves was to turn the left bottom outlet up to meet the hose. Now had I got both 01 250 rads I would not have needed to have either ...

Here it is as of today... Left radiator is at the welder having the outlet turned up and then I will fill the cooling system. Suspension, plastics and the silencer will be in next week :D Need to blow a bill or so at Hondaparts-direct on little nickle and dime stuff and the I hope to get it running ...

what are you doing for the headstay? Once the bike is built it's being taken back to the fabricator who did the frame and he will make up a headstay using the 450 motor mounts on the main beam. I used thoese using this design for the head stay, nice fit, strong and solid.... https://bannedcr500ride...

Not sure on how to check the frame other then eyeballing it... Does not take much to tweak a rad or sub if you come down wrong, but I am sure the frame is much stronger.

Would the CR125 spacers work? Any ideas?? I just bought all new bearings and seals for my swingarm, and i bought the 450 bushings,...i suppose they are not going to work?
