Yeah, I know... I set the depth only enough for the bit to barely clear the aluminum sheet though, and I feed the sheet really slowly into the blade. Like I said, a shaper would be ideal. Actually a MILL would be ideal, but I don't have one of those...

You will need a bigger piece of aluminum plate for the airbox... I covered almost the entire front of the airbox with mine... the boot "sandwiches" the plate, and then pretty much the whole front of the airbox gets cut to make room for the metal filter base. It left only about 1/4" to...

I always heard the '85 was the beast, and that they de-tuned after that. '85 was the first year of the water cooled motor. I had one back in the day and it WAS a beast. Never owned an '86 but I rode one and thought it was more tame than my '85.

I didn't do a Gen 2- Mine is a Gen 3 (2002 CR250). The Gen 3 250 spars butt into the steering tube-- the steering tube is solid. The Gen 2 spars are open to the steering tube. I have my Gen 3 plumbed, including the downtube and the oval stiffeners that tie the spars to the front downtube. Sorry for the long post... I did it on my '02 250. Before I started I pressurized the frame through one of the spar's vent holes (down by the carb and pipe). I found a bunch of bolt holes and a couple other vent holes and a couple on the downtube that were where a mount was riveted on for the origin...

Are you game to do a 250 conversion? If so, I'm lookin' for a '99, 2000 or '01 250 motor for my son's bike. You'd be able to recoup a lot of your money right off the bat. Just PM me if you find a good one and decide to take the plunge.
